In our foundry, which specializes in machine tool casting for lathes, boring machines, and deep-hole machining tools, we have historically relied on dry sand molding for medium to large castings. However, during a wave of technological innovation, we studied advanced practices from peer factories and boldly experimented with and promoted green sand casting processes. Since 1969, we have successfully poured over 20,000 tons of qualified castings. Production practice has shown that the application of this machine tool casting technique not only significantly boosts productivity but also greatly improves workshop working conditions, essentially transforming the backward state of high temperatures and excessive dust in the foundry. Thus, it fully aligns with the spirit of the Party’s general line for socialist construction.
The key to green sand casting in machine tool casting lies in ensuring that the mold cavity and cores have sufficient surface strength and good permeability to withstand the impact, thermal effects, and pressure of large amounts of high-temperature molten iron, as well as to allow rapid exhaust of gases after pouring, thereby ensuring casting quality. By improving the sand and core sand ratios and properties, and adopting necessary process measures, we have successfully applied this new green sand casting technology to machine tool casting components. Below, we detail the relevant aspects.

Production practice indicates that in the green sand casting process, the quality of machine tool casting parts largely depends on the properties of the mold and core sand. We conduct daily tests on permeability, green compressive strength, and moisture content, with专人 management, strict control, and established systems. If requirements are not met, the sand is remixed to ensure quality. This focus is critical for high-performance machine tool casting.
I. Sand and Core Sand Ratios and Properties
For machine tool casting, the sand mixture must balance permeability, strength, and moisture. We monitor these parameters rigorously to avoid defects like runouts, blowholes, sand drops, or erosion.
Permeability
Permeability is crucial in green sand casting because wet-state specimens have lower permeability than dry-state ones due to higher moisture and gas evolution. Poor permeability often leads to runouts, sand inclusions, peeling, and blowholes in machine tool casting. We improved permeability from 80 to over 100, with large castings exceeding 120, significantly enhancing casting quality. The primary method is increasing new sand grain size from 70/140 mesh to 50/100 mesh and appropriately raising the proportion of new sand in the mix.
Permeability can be expressed using Darcy’s law for gas flow: $$ Q = \frac{k A \Delta P}{\mu L} $$ where \( Q \) is the flow rate, \( k \) is permeability, \( A \) is cross-sectional area, \( \Delta P \) is pressure difference, \( \mu \) is dynamic viscosity, and \( L \) is length. For machine tool casting, we aim for high \( k \) values to facilitate gas escape.
| Sand Type | New Sand Grain Size (Mesh) | Permeability Range | Application |
|---|---|---|---|
| Face Sand | 50/100 | 100-120 | Medium Castings |
| Backing Sand | 50/100 | 80-100 | Large Castings |
| Core Sand | 50/100 | 120+ | Complex Cores |
Green Compressive Strength
Our machine tool casting components are generally heavy with complex shapes, so the sand needs high green compressive strength while maintaining adequate permeability. We add a suitable amount of sodium bicarbonate (NaHCO₃) to activate bentonite, enhancing wet strength. The activation reaction can be represented as: $$ \text{Ca-bentonite} + 2\text{NaHCO}_3 \rightarrow \text{Na-bentonite} + \text{CaCO}_3 + \text{CO}_2 + \text{H}_2\text{O} $$ This conversion to sodium bentonite improves thermal wet strength.
| Sand Mix | Bentonite (%) | NaHCO₃ Addition (%) | Green Compressive Strength (kPa) | Moisture Content (%) |
|---|---|---|---|---|
| Face Sand | 8-10 | 0.3-0.5 | 70-90 | 4.5-5.5 |
| Backing Sand | 5-7 | 0.2-0.4 | 50-70 | 4.0-5.0 |
| Core Sand | 10-12 | 0.4-0.6 | 80-100 | 4.8-5.8 |
The green compressive strength \( \sigma_g \) relates to clay content and moisture, approximated by: $$ \sigma_g = k_c \cdot C_c + k_m \cdot M $$ where \( k_c \) and \( k_m \) are constants, \( C_c \) is clay content, and \( M \) is moisture. For machine tool casting, we optimize this to prevent defects.
Moisture Control
Moisture in sand must be strictly controlled as it significantly impacts machine tool casting quality. High moisture causes runouts and blowholes; low moisture reduces green strength, leading to sand drops and erosion. We typically control face sand at 4.5-5.5% (upper limit in summer, lower in winter) and backing sand at 4.0-5.0%.
The optimal moisture \( M_{opt} \) for green sand can be estimated from clay content \( C \): $$ M_{opt} = 0.1 \times C + 2.5 $$ For our mixes with 8-12% bentonite, this aligns with our实践 values.
II. Process Measures
To ensure success in machine tool casting with green sand, we implemented several工艺措施 focusing on compaction, sand activation, and design modifications.
Compaction Density
Compaction density directly affects surface strength. We control mold hardness to 85-95 units (with ±5 variation), ensuring uniformity. Inadequate or uneven compaction causes issues like粘笔,粗糙表面, cracking, or局部塌砂 during coating or drying, leading to defects such as erosion, rat tails, or mold wall movement. The hardness \( H \) relates to compaction energy \( E \): $$ H = \alpha \cdot \ln(E) + \beta $$ where \( \alpha \) and \( \beta \) are material constants. For machine tool casting, we use vigorous ramming to achieve high \( H \).
Application of Activated Sand
Most bentonite we use is calcium-based. When molten iron pours into the mold, surface水分 rapidly vaporizes, forming a dry layer, a high-moisture layer, and a moisture-saturated layer. The saturated layer has reduced strength,易产生裂纹 and peeling, causing sand inclusions and burn-on. By activating calcium bentonite with NaHCO₃, we convert it to sodium bentonite, improving the thermal wet strength of the high-moisture layers. The addition level is 0.3-0.5% relative to bentonite weight.
The enhanced strength at elevated temperatures can be modeled as: $$ \sigma_t = \sigma_0 \cdot e^{-kT} + \Delta \sigma_{act} $$ where \( \sigma_t \) is thermal strength, \( \sigma_0 \) is initial strength, \( k \) is a decay constant, \( T \) is temperature, and \( \Delta \sigma_{act} \) is the activation boost. This is vital for large machine tool casting parts.
Mold Box Design
To ensure uniform compaction, we increase the sand margin (distance from box bars to pattern) to 60-80 mm. With cohesive clay sand, poor flowability can lead to loose areas under bars if margins are small, reducing surface strength and causing defects. For machine tool casting, adequate margins are essential.
Requirements for Patterns
Since green sand requires higher compaction, patterns must be sturdier, preferably metal or wood-metal combinations. We lower pattern height to ease ramming, and for high-volume parts, use split patterns or pattern plates to reduce height, improve compaction uniformity, extend pattern life, and save wood. This approach benefits machine tool casting efficiency.
Requirements for Core Boxes
Green cores need higher and uniform compaction, so core boxes must be robust to prevent distortion. We prefer metal or composite boxes, with shallow depths for operability. Cores are rammed in their pouring position to avoid flipping, easing coating, handling, and placement. Core frames are simplified—often just a base with vertical teeth—to facilitate ramming and avoid loose spots. For some parts like床体 and床头箱, we omit core frames entirely, ramming directly on plates, which improves efficiency and precision in machine tool casting.
Coating and Surface Drying
To enhance surface strength and refractoriness, we apply coatings and surface-dry with diesel torches. The coating mix is 50% small flake graphite powder, 50% powdered black graphite, plus 5% fireclay. Mixed into a paste and diluted to 30-40° Bé, it’s applied multiple times for large castings, followed by polishing. Surface drying creates a 5-10 mm dry shell; we dry gently to avoid blistering or脱落. Natural drying over 2-3 days is ideal but space-intensive, so we often hang cores for air drying. This step is critical for defect-free machine tool casting.
Gating System
Despite measures, green sand has lower strength than dry sand, and metal cools faster, so the gating system must ensure quick yet stable filling without erosion. We use a semi-closed system with a choke in the runner to节流, increasing ingate area. The ratio is: $$ A_{sprue} : A_{choke} : A_{ingate} = 1.0 : 0.8 : 1.2 $$ The left side of the choke acts as a slag trap (closed), while the right side is open, reducing flow velocity and minimizing冲刷. For heavy, complex machine tool casting parts, we use multiple ingates to分散 heat input.
The flow rate \( v \) can be estimated as: $$ v = \frac{Q}{A_{ingate}} $$ where \( Q \) is pouring rate. By designing \( A_{ingate} \) appropriately, we control \( v \) to protect the mold.
Venting of Molds and Cores
Green sand generates more gas, so venting is essential. We add more vent holes and risers to molds. For cores, besides vents and channels, we place coke or straw ropes inside, with steel chips forming passages from core interior to prints for gas escape. This prevents gas-related defects in machine tool casting.
III. Case Studies in Machine Tool Casting
We have applied green sand casting to several key machine tool casting components, demonstrating significant improvements.
Bed Casting
Dimensions: 3000 × 800 × 600 mm, max wall thickness 40 mm, min 20 mm, weight 2,000 kg. Previously, dry sand with整体模型 was used, involving horizontal ramming and vertical pouring. Now, with split patterns and green sand, we ram整体 cores directly on pouring platforms without core frames,立着造芯,配模, and浇注 in position. Efficiency increased over 50%, and working conditions improved markedly for this machine tool casting part.
| Aspect | Old Dry Sand Method | New Green Sand Method | Improvement |
|---|---|---|---|
| Cycle Time | 2 days | 1 day | 50% faster |
| Labor Intensity | High (hot, dusty) | Low (cooler, cleaner) | Significant |
| Defect Rate | Higher (sand inclusion, misrun) | Lower (improved surface) | ~30% reduction |
Large Bed Casting
Dimensions: 5000 × 1500 × 1000 mm, max thickness 50 mm, min 30 mm, weight 7,000 kg. Previously,坑造型 with dry sand was inefficient and poor-quality. Now, pattern plate molding with green sand allows on-platform coring, eliminating坑 work. Efficiency rose 3x, enhancing machine tool casting quality and conditions.
Headstock Casting
Dimensions: 800 × 600 × 500 mm, max thickness 40 mm, min 25 mm, weight 500 kg. Previously, three-part boxes with composite dry cores led to inaccuracies from misalignment. Green sand with split patterns improved efficiency by 40% and accuracy, vital for precision machine tool casting.
Another Headstock Casting
Complex internal structures required dry sand with multi-piece cores, needing two窑 cycles. Green sand allowed整体 cores via redesigned boxes, simplifying operations and boosting efficiency by 20%, while maintaining dimensional精度 in machine tool casting.
IV. Advantages of Green Sand Casting in Machine Tool Foundry
The shift to green sand has brought multiple benefits to our machine tool casting operations.
Increased Production Efficiency
Combining green sand with split patterns simplifies processes, raising efficiency by 30-50% across various machine tool casting parts. Cycle times reduced from two days to one, doubling throughput.
Efficiency gain \( \eta \) can be expressed as: $$ \eta = \frac{T_{old} – T_{new}}{T_{old}} \times 100\% $$ where \( T \) is cycle time. For many parts, \( \eta \) exceeds 40%.
Improved Working Conditions
Dry sand required窑 drying, releasing dust and heat, creating恶劣 conditions. Green sand eliminates窑 use, reducing dust and temperature, dramatically改善环境 for workers in machine tool casting.
Enhanced Utilization of Floor Space and Tooling
One-day cycles versus two-day increase shop floor and equipment turnover. Mold boxes and core plates suffer less distortion without窑 exposure, maintaining精度 and extending life, beneficial for machine tool casting logistics.
Alleviated Crane Congestion
Eliminating窑 handling reduces crane movements for drying and transport, easing bottlenecks in machine tool casting workflows.
Fuel Savings
Previously, monthly coal consumption was 150 tons; now, diesel for torches uses 5 tons, saving approximately 8,000 yuan monthly. The energy savings align with sustainable machine tool casting practices.
| Advantage | Quantitative Impact | Relevance to Machine Tool Casting |
|---|---|---|
| Efficiency Gain | 30-50% faster production | Higher output for lathe/bed parts |
| Dust Reduction | ~80% less airborne particles | Healthier foundry environment |
| Energy Savings | 90% lower fuel use | Cost-effective operations |
| Tooling Life | 20% longer box life | Reduced capital expense |
V. Challenges and Future Directions
Despite successes, green sand machine tool casting for medium-large parts presents challenges. Due to our short production history and many young workers, inconsistent操作 sometimes causes runouts, blowholes, sand holes, or peeling. We lack strict操作规程, leading to variability. However, we are committed to refining the process through continuous实践 and learning from others.
Key areas for improvement include:
- Developing predictive models for sand properties using formulas like: $$ P = f(G, M, C) $$ where \( P \) is permeability, \( G \) is grain size, \( M \) is moisture, \( C \) is clay content. This can optimize machine tool casting sand mixes.
- Implementing automated compaction control to ensure uniform hardness.
- Enhancing coating technologies to reduce drying time and improve surface finish in machine tool casting.
We believe that by adhering to the principle of “practice,认识,再实践,再认识,” we can further master this工艺, driving innovation in machine tool casting. Our goal is to contribute more significantly to industrial progress through advanced foundry techniques.
In summary, the adoption of green sand casting has revolutionized our machine tool casting foundry, boosting efficiency, improving conditions, and saving resources. As we continue to optimize, we anticipate even greater achievements in producing high-quality machine tool components for various applications. The journey underscores the importance of technological革新 in modern manufacturing, particularly for demanding fields like machine tool casting where precision and reliability are paramount.
